Abstract An AlNiCr coating was fabricated on S355 structural steel using a laser thermal spraying (LTS), and the fatigue performances of coated and uncoated samples were investigated. The results show that the fatigue limit of coated sample is 138 MPa, 66.99% lower than that of uncoated sample, the fracture morphologies of coated sample are cleavage steps on the coating region, and the dimples and tear ridges on substrate region. The AlNiCr coating hinders the movement of dislocation, the fracture mode is changed into the brittle fracture from the plastic fracture of uncoated sample.
